Hydraulic Working Principle of Die Casting Machine
Die casting machines are predominantly hydraulic. Hydraulic systems in die casting machines control the injection process of molten metal into the die with precise speed and force. Furthermore, they also contribute to temperature control within the mold cavity, ensuring optimal casting conditions.
Overall, hydraulic power enables the efficient and accurate production of metal castings with complex shapes and tight tolerances in die casting operations. The hydraulic system of die casting machines operates in distinct stages:
Low speed stage
The clamping mechanism of hydraulic system in die casting machine assists with securely close the mold halves. The machine then clamps the mold halves together with a moderate amount of force.
It makes sure no leakages occur at a later stage when injecting the molten metal into the mold cavity. This whole process is carried out precisely to provide a secure environment for the die casting process to initiate.
High speed stage
Securing the die triggers a high-speed injection process, where molten metal surges into the mold cavity. Injecting the molten metal into the die at high speed guarantees its proper filling and eliminates any possibility of bubbling/porosity in the resulting parts.
Booster stage
To ensure forceful injection of the molten alloy, a booster stage elevates the pressure within the system before filling the mold cavity. Manufacturers often incorporate a booster stage to guarantee an accurate filling of the mold. It contributes to achieve exceptional precision in parts dimensions and size.
Although the shape of the hydraulic valve body casting is simple, its quality differs greatly and the section structure is complicated. Especially, the multi-way valve has narrow and long grooves with different numbers, cross-section shapes and sizes in its cavity. The casting process of this highly integrated multi-layer complex internal cavity valve body is extremely complex and has poor versatility. In addition, the design of the casting system is unreasonable during the casting process.Hard core fabrication can result in more or less casting defects in valve body castings.
These casting defects result in uneven body matrix, reduced compactness of the castings, more obvious local stress concentration, and reduced valve body strength. In addition, because the hydraulic valve body is subjected to high loads and pressure fluctuations, this impact load increases the stress unevenness, which leads to local valve body fracture and leakage. In addition, casting defects on the mating surface between the spool and the valve body not only affect the strength of the valve body, but also degrade the sealing performance of the hydraulic valve, and even cause the valve to stick during operation.
As one of the key parts of the whole hydraulic valve, the quality of the valve body casting is closely related to the performance of the hydraulic valve. How to produce high-quality hydraulic valve body castings with compact material, smooth surface, high pressure resistance and long service life is a bottleneck in China's hydraulic industry, which seriously restricts the development of high-end hydraulic components. Therefore, this paper makes analysis and Research on casting defects and strength of hydraulic valv

Overview of Casting System For Casting Hydraulic Valve Body
The so-called pouring system refers to the general name of the channel that guides the molten metal into the mold cavity. Its main components include sprue cup, direct sprue, cross sprue and internal sprue. The sprue cup is used to hold the liquid metal and prevent the liquid metal from splashing and overflowing during pouring. The main function of the direct sprue is to guide the liquid metal in the sprue cup into the transverse sprue, and to establish enough pressure head, so that the liquid metal can overcome the flow resistance under the action of gravity, so that the liquid metal can fill the entire cavity in a certain period of time, which can prevent the liquid metal from splashing and overflowing in the casting The main function of the runner is to control the filling speed and direction and adjust the heat difference of each part of the casting.
According to the area ratio of each component, the gating system can be divided into open gating system and closed gating system. The inner sprue of the closed pouring system shall be located at the lower part of the cross sprue and have the same bottom plane as the cross sprue (as shown in figure a); the inner sprue of the open pouring system shall be located at the top of the cross sprue. In order to prevent the scum from entering the inner sprue before the cross sprue is full, the top surface of the cross sprue and the top surface of the inner sprue shall not be in the same plane (as shown in Figure b). The gating system can be divided into top gating system, bottom gating system, middle gating system and step gating system according to the position of the inner runner on the casting.
Forging vs Casting Valves
All valves are indispensable parts of any industrial system, but not all valves are created in the same way. For example, some valves are forged and other valves are cast. So what are the differences between forging vs casting valves and which type of valve is best for your specific application?
Forging vs Casting Valve Methods
Forging vs casting valvesForging and casting are two of the most common ways to create high-quality valves. The biggest difference between forging vs casting valve methods is how they're carried out.
Forging Valves
Forged valves are created using a forging method that involves shaping metals and alloys while they're in their solid form. Heat and industrial-size tools deliver compressive forces to bend the metals and alloys, and dies are used to cut and shape the materials to create specific valves. Forging can be performed in most temperatures depending on the metals used.
Forging valves presents many benefits for industrial companies. For example, companies don't have to worry about wasted materials. Since forged valves are shaped into one solid piece, little effort is needed to rework the material to achieve the proper shape and size.
Forged valves have a reputation for being strong, which make them ideal for handling high-pressure and high-temperature systems. During the forging process, the metal's grain structure becomes more refined. This leads to an increase in impact and overall strength. Also, forging boosts its resistance to common issues such as cracks, shrinkage, and porosity.
On top of that, forging can create valves with less wall thickness. This helps to reduce the likelihood of thermal fatigue during valve operation. This also means that forged valves can be heated and cooled more quickly, which allows them to adequately handle the stresses of systems that continuously cycle through start-up and phase-down processes.
Casting Valves
Forging vs casting valvesUnlike forging, casting uses the liquid form of metal to create valves. These metals are melted into a molten liquid and poured into various molds. Once the liquid cools and solidifies, it's broken out of or ejected from the mold.
One of the biggest benefits of casting is that it can create valves with complex shapes, patterns, and sizes. Using a mold to manufacture these devices gives you more freedom to make different types valves with more intricate parts.
Casting valves are also a great cost-effective solution for many companies. It allows you to make valves using more types of metals and alloys. Plus, since it doesn't require as much labor as forging valves, casting helps to reduce machining costs, especially when creating valves of complex shapes.
Most importantly, casting valves provides an easier and less time-consuming way to make replacement parts when a system's current valves break down and deteriorate.
What Are the Two Types of Die Casting?
Die casting can also be classified by the temperature of the mold or chamber. The two most common temperature-classified metal die casting methods are cold-chamber and hot-chamber die casting.
Cold-Chamber Die Casting
Cold-chamber die casting involves introducing molten metal at room temperature into a separate shot chamber using a ladle or pouring method. The shot chamber contains a ram that vertically forces the molten metal into a steel mold (die) with movable and fixed sections. The ram applies pressure ranging from 2,000 to 20,000 PSI to propel the molten metal into the die. The pressure is maintained until the metal cools and solidifies, after which the finished product is ejected from the die. This method is suitable for high-melting-temperature alloys like aluminum.
Hot-Chamber Die Casting
Hot-chamber die casting is a metal casting process specifically designed for low-melting-point alloys like zinc, tin, lead, and magnesium. This process is the most common and faster method than cold-chamber die casting. In this method, the metal is melted within the casting machine, in a furnace connected to the machine. A hydraulic system injects molten metal into the die under high pressure. This process is efficient for producing intricate shapes with high-quality materials that have lower melting points. Still, it is not suitable for alloys with higher melting points due to the risk of damaging the pump that injects the molten metal.
What Are the Most Suitable Materials for Die Casting?
Many different metals (primarily nonferrous alloys) are compatible with die casting. The three most common materials are:
Aluminum Alloys
Aluminum alloys are widely employed in die casting due to their unique properties. Notable alloys such as 380, 360, 390, and 413 exhibit high operating temperatures, outstanding corrosion resistance, low density, excellent strength, and good thermal conductivity. Additionally, aluminum alloys offer good stiffness, a favorable strength-to-weight ratio, EMI and RFI shielding properties, and recyclability. They can also withstand high temperatures and retain dimensional stability with thin walls.
Zinc Alloys
Zinc alloys, including Zamak #2, #3, #5, #7, ZA8, and ZA27, offer a balance of strength, toughness, firmness, and cost-effectiveness. These alloys are known for their improved castability, shortened cycle time, and extended die life. The mechanical qualities of zinc alloys rival and exceed other common die-casting materials such as aluminum, magnesium, and bronze. Their exceptional casting fluidity contributes to thin-wall castability, resulting in smaller, lighter, cost-effective components.
Magnesium Alloys
Magnesium, particularly the AZ91D alloy, stands out for its toughness, durability, lightweight nature, and good castability. With a weight 75% lighter than steel and 33% lighter than aluminum without compromising strength, magnesium alloys are preferred for applications requiring complex casting with tight tolerances. The material's excellent corrosion resistance further enhances its appeal. Magnesium alloys in die casting offer a valuable combination of strength and weight reduction, making them suitable for various industrial and automotive components.
Other Die Casting Alloys
Besides the primary materials, die casting can involve other alloys such as bronze, copper, brass, lead, and tin. Tin, for example, is known for its high fluidity and low melting point, leaving minimal wear on molds. On the other hand, bronze, specifically white bronze, finds application in the jewelry industry due to its low melting point, resembling white gold and stainless-steel alloys.
